The upgrade project consisted of the design & construction of a new Programmable Logic Controller (PLC) and Supervisory Control And Data Acquisition (SCADA) system to eventually replace the existing legacy Honeywell/Experion system and equipment which is nearing the end of its life cycle. The new chemical sludge handling PLC, incorporates hot standby Siemens S7400H processors utilising a Media Redundancy Protocol (MRP) remote Input/Output (RIO) network allowing simultaneous PLC and network failure without process interruption.
In fact, the other approach can be doing a pilot implementation at a factory or distribution centers, or only implement for only a few popular units. But this way can cost more time, efforts and cannot test the capability of the whole system. Also, with the investment in consultancy and purchasing the leading solutions from top ERP vendors, the NIBCO aim to get the new system run for all the business unit, and the real time running can also test the performance of the new system, also save cost and time for implementation. Running all at the same time can also help the testing of integration and cooperation among factories and distribution centers.
SCADA is one of the oldest methods to control data across a network. Unlike many other software’s used in the industry, SCADA can be used in any field, be it in electrical power control, mechanical machinery, civil projects, data managements etc. This versatility means more than one type of system, for example both electrical and mechanical systems can be controlled by one software from the same place at the same time.
CE 1.3.3 I studied plant system architecture and the interfaces with the distributed control system (DCS) and emergency control system (ESD) of Honeywell,as this was key aspect for interface. Since the data like signal values, alarms, trips etc. from MCMS was serially interfaced by either Modbus or OPC(OLE for Process Control) to DCS .The trip signals from MCMS system was hardwired signals to ESD, since these are very critical signals for machine shut down.

The UAS Control Segment Architecture (UCS) is a system interface originally focused on developing interoperability software for UAS ground control stations (Department of Defense, 2013).
