AccuSound Corporation manufactures printed circuits for stereo amplifiers. A common product defect is a “drift” caused by failure to maintain precise heat levels during the production process. Rejects from the 100 percent testing program can be reworked to acceptable levels if the defect is drift. However, in a recent analysis of customer complaints, Marie Allen, the assistant controller, and the quality control engineer determined that normal rework does not bring the circuits up to standard. Sampling showed that about half of the reworked circuits will fail after extended amplifier operation. The incidence of failure in the reworked circuits is projected to be about 10 percent over five years. Unfortunately, there is no way to determine which reworked circuits will fail, because testing will not detect the problem. The rework process could be changed to correct the problem, but the cost-benefit analysis for the suggested change indicates that it is not economically feasible.…

- West Battery Corp. has recently been receiving complaints from retailers that its 9-volt batteries are not lasting as long as other name brands. James West, head of the TQM program at West's Austin plant, believes there is no problem because his batteries have had an average life of 60hours, about 10% longer than competitors' models. To raise the lifetime above this level would require a new level of technology not available to West. Nevertheless, he is concerned enough to set up hourly assembly line checks. Previously, after ensuring that the process was running properly, West took samples of 5 9-volt batteries for 25 test to establish the standards for control chart limits. Customers complain that it sometimes takes too long to be served and since there are often cars in front and back of a customer, they cannot leave if the service is tak-ing a long time. To correct this problem the bank installed an intercom system so the drive-through window teller cancall for assistance if the line backs up or a customer has an unusually long transaction.
